That sure sounds like a lot of work. Maybe a high temp epoxy? They use it inside the intake ports, that must get pretty hot. But I'd check with the people doing the coating first. You probably should talk to them anyway, they may have a good way to deal with this.

Before having them coated (which will magnify flaws), I need smooth out the imperfections. The only thing I can think of is filling the crevices with oxy/acet weld rod, then grinding smooth.
Opinions? Headers won't get hot enough to melt the weld, correct? Would brazing rod work?
