Thank you for the feedback Julian. It means a lot.
I also spent a couple hours reading through posts on the PI forum about
clutch adjustment. I remember going through this over 10 years ago on
mine and didn't think I was too far off. I did find a couple of
optimizations but in the end I still think it's the pilot bushing. I
wish I could recall what I saw in there when I had it out.

disappeared!

That is an interesting thought. That may take more research. It
was
rebuilt by a shop that Denny Finn used in Oregon. I'm not sure we
have
the build specs but I'll start researching.

may have inadequate clearance and after heat expansion binding on
the
nose of the input shaft. Had the block been line-bored you may have
a
misalignment between the crankshaft and the ZF input shaft
exacerbating
the clearance issue. Line Boring raises the crank relative to the
ZF.

I have adjusted the stock slave cylinder until the release bearing
is riding on the fingers and the slave piston is backed clean into
the cylinder. No, that is NOT proper adjustment and NOT where it
belongs, bear with me a moment.
When riding the release bearing and pushing the pedal, I can
clearly
see the disc disengage. However, start the engine and push in the
clutch and we still can't get it into gear properly. Even after
rpm
matching to get second, then taking it out and without lifting the
pedal, the trans starts turning.
At first I was thinking a long throw slave might help but after
this
last test, I'm thinking the input shaft is hanging up on the pilot
bearing. I really don't want to pull this trans again but if it's
the pilot, I'll need to.
What does the collective think?
