I did that and the situation repeated itself. Shortening the rod made no difference-- it just seized in a different position.

It could be that the slave is bottoming out or is bound up with varnish. Shorten 
the rod about 1/8" and see what happens.

t this point the slave is the guilty party, so I'm going to remove it anyway. 
hen I'll be able to confirm what you suggest.
ut it seems to me that once I have tapped the piston back in and created play 
n the slave-clutch lever connection and the clutch lever moves fine I have 
uled out binding / seizure inside the bell housing. 

or the problem to be inside the bell housing there would have to be a point at 
hich severe binding occurred, none whatsoever short of that, and nothing of 
ignificance beyond it, as the clutch pedal is not heavy to operate.
I don't have very strong hands, and the tapping I do with my mallet is probably 
o more force than a strong guy could do with his hands.

ut you need to disengage it all.  For all you really know, unless 
u've disconnected that linkage, when you are pounding the piston back 
, you may be hammering something in the bellhousing and -not- the 
ave cylinder.  By disconnecting the linkage you can verify the 
llcrank lever moves smoothly when not engaging the clutch.  That will 
olate it from the hydraulic system.
f the bellcrank lever moves as expected, then you need to start looking 
 the rest of the system, slave, master, lines in between, age of 
uid, etc.
H, and there is absolutely NO reason you should have to "hammer" the 
ave piston back in.  It should move smoothly by -hand-, albeit with a 
ttle bit of umph.  If it's more than you can move by hand... something 
 wrong, you need to disconnect and isolate the individual systems.

You need to suck it up and press that pin out of the bellcrank lever.
thout being able to disengage the individual items of the system, you
