Now it all makes perfect sense.

In that case, I'll move forward with the Carquest thermostat and keep the other on the shelf for next time.

All I really want to do is hear this new motor run.  After building it for 8 months, I'm starting to get antsy.

Thanks,

Chance

Chance,

This size of the foot on your thermostat is
quite normal.

The bypass plate has a 0.75 inch diameter hole with an area of
0.442 sq in.

The foot of the thermostat has a 0.66 inch diameter with an area of
0.342 sq in.

The foot of the thermostat can block only 77.4% (0.342 x 100/0.442)
of the bypass plate hole if it is perfectly (unlikely) positioned vertically in
the bypass plate hole.

This means that 22.6% of the water volume which bypasses when the
thermostat is closed can still bypass when the thermostat is
open.

A way to eliminate this situation, IMHO, is to totally
block the bypass path and use a Windsor style thermostat.

Have fun
today,
