I've successfully removed broken off studs/bolts from aluminum heads and iron blocks by MIG welding a drilled out nut to the remaining stump. Sometimes it takes more than one try but it's a relatively easy experiment especially if the manifold is already on the work bench.

 Is the manifold loose or bolted to an engine ? Years ago I used to work a lot with aluminum parts and stainless steel screws ---------- when I had parts with broken off screws I would take the part to a machine shop that used an EDM process to remove the ss without damage to aluminum threads.

Kirby:   I tried making the modeling clay dam - three times - it leaked out.
Everyone:  I have a bolt that will not break loose.  It is an iron (?) bolt in an aluminum manifold.  Kirby said to build a dam around the site and fill it with half acetone and half brake fluid, and let it set for several days.  I tried that three times and apparently the clay did not stick/adhere to the thermostat housing and the fluid leaked out.  On the third time I made the dam real small and really tried to stick it on good, but it still leaked.  Anyone have any ideas?
