Clay, when I did this, the insulation inside the steel box looked like
styrofoam, avalable at most plastics supply shops. The foam doughnuts that couple
the air-out from the box to the dash vents is plain closed-cell foam that is
also available and trims with a scissors. Finally, tape up the seams with
duct-tape (which it was designed for) or use A/C caulk to lessen air leaks & maybe
condensation leaks out. If you're using R-134a, the flow rates need to be higher
to get the same cooling so the shops use a different expansion valve- often
without the little screen filter in the side-leg. Some of the vandors carry
replacement blower motors but be careful- its possible to put the impellers on
the motor shafts backwards and reversing the motor does not compensate- it still
won't blow much air. Thats when I discovered that it IS possible to R & R a
blower motor with the dash in place.... but its far from easy. Good luck- this
